I have a blog where I (finally!) wrote up about the star wars events I've been doing for the past few years. it includes some inexpensive crafts and costume ideas and character resources. I've have also worked with the 501st and they are absolutely fantastic, but often very busy, ESPECIALLY during big events like May the 4th and SWRD. Please feel free to ask me any questions if you'd like. :)
Good luck!!

You may want to try this group out. Although I will caution you that It is my understanding that the group is volunteers and turnout can vary greatly.

Subject: [Michlib-l] Star Wars Day
Hello all!
I'm planning our Star Wars day and I'm looking for inexpensive ways to provide "lightsabers" for the kids who attend. I've seen the pool noodle idea and that's a possibility, but I'm wondering if anyone has any other ideas?
I'm also looking for a Darth Vader costume, or someone to come as Darth Vader... please let me know if you have any leads on this.
Thanks and have a great day!
